❗ Common QC Issue – Grinder Marks on Base Metal

⚠️ Observation:
Grinding marks observed on base metal surface beyond weld area.
⚠️ Risk:
→ Surface thinning / material damage
→ Stress concentration points
→ Possible rejection during inspection
✅ Correct Practice:
→ Controlled grinding as per WPS
→ Avoid excessive grinding on base material
→ Maintain smooth surface finish within acceptable limits

❗ Critical Welding Violation
Welder performing welding on Stainless Steel (SS) saddle support without valid SS qualification.
⚠️ Risk:
Incorrect welding technique
Metallurgical defects (cracking, corrosion issues)
Rejection during inspection / failure in service
✅ Requirement: Welder must be qualified for SS material as per WPS & applicable code before performing welding.
📌 Lesson: Right material = Right qualification
No compromise on welder certification.

❗ Critical Welding Mistake
Repair welding performed WITHOUT required preheat
📍 Observed during repair activity on pressure part
⚠️ Risk:
Hydrogen cracking
Poor weld strength
Rework / rejection chances high
📉 Impact:
Increased repair cost 💰
Delay in project ⏳
Quality compromise ❌
✅ Correct Practice:
Follow WPS preheat requirement
Use temperature gun / chalk before welding
Maintain required temperature throughout repair
💡 Inspector Tip:
Repair welding without preheat is one of the major causes of weld failure — always verify before arc start.

❗ Critical Welding Defect: Burn Through
⚠️ Issue:
Excessive heat input caused burn through on vertical joint — molten metal dropped through base material.
🔍 Possible Causes:
• High current / voltage
• Slow travel speed
• Improper root gap
• Lack of backing support
🚫 Risk:
• Loss of joint integrity
• Rejection in RT/VT
• Increased repair cost & delay
✅ Solution:
• Control amperage as per WPS
• Maintain proper travel speed
• Check fit-up & root gap before welding
• Use backing / proper technique

❗ Common Fabrication Issue – Uneven Bevel Angle
📍 During fit-up inspection, bevel angle found uneven on joint edges.
⚠️ Risks:
Improper root gap & alignment
Lack of fusion / incomplete pe*******on
Increased repair & rework cost
✅ Corrective Action:
Ensure uniform bevel angle as per WPS
Proper edge preparation before fit-up
Verify using bevel gauge before welding
💡 QC Tip: Small preparation errors = big welding defects later

Welding Non-Conformance Detected
Preheat temperature required: 100°C (as per WPS)
Actual observed: 43°C
⚠️ Risk:
Cold cracking
Hydrogen entrapment
Weld failure / rejection
✅ Corrective Action:
Ensure proper preheating before welding
Verify temperature using calibrated device
Follow WPS strictly to maintain weld integrity
📌 Quality starts before arc striking.

❗ Common Welding Mistake
E-Quiver found unplugged during welding activity
⚠️ Risk: Moisture absorption may affect electrode quality leading to weld defects (porosity / cracking)
✅ Solution: Ensure E-Quiver is always plugged in and temperature maintained as per procedure
📌 Inspector Note: Always verify quiver status before and during welding
